    Get an infrared thermometer and check temps at the exhaust ports. Your cold cylinders are the dead ones. Start diagnosing from there.

    Idle voltage should be a bit lower. I think the spec is .40-.50. If you are unable to achieve that you probably adjusted the idle screw too high. The IAC should be able to compensate for the adjustment. Also it's good practice to use the computer ground for your DVOM when reading voltage off...

    That won't work. That rod and it's partner will need resized and the crank will need turned. To the OP- Unfortunate turn of events. You'll have to tear it down and determine what caused the failure. 4k miles is nothing. I'd guess it was not properly cleaned before assembly.

    I gotcha now. The intake pad was also heated with the exhaust crossover which helped with cold running. It's mind boggling how GM came up with all this and made it work.

    What are you pointing at? I'm not surprised the thermal system is disabled. 95% of people have no idea why it's there or how it works. It won't have any effect on cold starts.

    Cold air intakes are a joke to begin with. Way too many variables to quantify a 10-15 horse "gain" on a chassis dyno. Folks hear more intake noise and think they gained 40 horse.

    I've welded several that were flush to the surface. It'll be difficult to do upside down though. With a good cobalt bit you should be able to drill it in about 15 minutes.

    I believe the primary reason for the nylon teeth was a production issue. Was easier and cheaper to make the nylon teeth vs. machining the metal gear. People love to hate on them, but they did usually last just as long as the rest of the car.
