    !!!!Need Np208 transfer case!!!!

You need to pry on it. There is a tab built just for that. If you try pushing or beating on the tail housing it will break. You need to pry where the tail housing meets the main body towards the middle of the main body case. Ill see if I can find a pic for you....

    Fuel Tank Filler hose

The fuel door opening is a 79'-83' style. I have both styles and it looks to me like the later 84-87 would retro but Im not sure as I have not actually tried it. But your fuel fill opening is definitely 79'-83'. In 84' it changed from the partial metal splash shield to a plastic splash shield...

    Fenders or Front Clip

It is so much nicer to work on things with the whole clip removed. But that involves removing the rad and batteries and 2 people to remove the hood and clip. So if its worth it to you to do all that then for sure. Remove: hood batteries Radiator Unhook: Charcoal cannister Hood latch cable...

    Front Rear Shackle Frame Bushing

Oh yes if you use the upgraded ORD rear frame bushing hanger then yes you may be able to use the same front bushing for after market springs depending on what those are as they are not all the same. As far as the stock hangers LMC used to sell them but I think its a case of needing to pull them...

    Front Rear Shackle Frame Bushing

Actually the front bushing is not the same as the rear frame bushing. The bushing itself is designed differently and the inner diameter for the bushing pin is smaller for the rear frame bushing. Energysuspension has both of those bushings on the page I linked to, and they are different part#s

    Front Rear Shackle Frame Bushing

Or you mean front shackle bushing? It depends on what springs you are using and yes they will sell you a bushing for a stock and most after market front springs.

    trouble running when warm

"The last thing I have done is run the truck from a jerry can directly to the pump. It started well, runs good, and drives well. No stalls. I couldn't get it to any kind of speed, but it would die shortly after selecting a gear and trying to move." :)

    Exhaust ideas!?

Im running 2.5" duals both over the transmission cross member lol. I like mine. I had a 305 with a Y pipe and a single 2.5" system and it worked great too. I think if you do go a single Y use 3" at least from the Y back. But I think if I were to do it again I would do dual 2.5 with an H pipe...

    trouble running when warm

If it has the same issues when running from a jerry can I would say that fuel restriction is not the problem.

    Bumper & Frame Issue

That will work but you still should have the frame level and not bound up by the suspension or weight of the vehicle pushing and binding the suspension. I guess my question to you would be: If it turns out, its not square, what are you going to do about it?

Yep I do it the same way and have never had one leak on me that way either :) I don't use any silicone or anything just clean surfaces and I actually prefer the rubber gaskets my self.

    tranny leak

Its probably a good idea to do a transmission fluid and filter change anyways :) http://www.summitracing.com/int/search/part-type/automatic-transmission-pans/transmission-type/th400/transmission-pan-style/deep I would go with B&M 20289 which is a deep [an and comes with the extension...

    Bumper & Frame Issue

Well I would just put some large washers behind the bumper to make it straight then! And just drive it:) You really have to measure in an X and measure from a flat surface. Then compare to see where you are. Measuring from a cross member to the edge doesn't really tell you anything. FYI...

    Bumper & Frame Issue

Or just live with it. Have you thought about buying another truck that has a good frame and combining all your good parts from both to make 1 good truck?
