    I have zero 4x4 experience but don't rule out bearings inside the diff going bad. Could be a pinion or differential bearing. I'd put it on jackstands and run it with a helper in the cab while you listen with a stethoscope or extension to your ear VERY CAREFULLY

    Yeah there shouldn't be any shims or washers under the hinge, either at the cab side or the door side. All your adjustment is in the hinge, if you need more, open up the holes on the hinge. Those washers being there lessens the contact patch quite a bit and could cause cracking over time...

    Throw some pictures up showing your hinges and spring/hinges. Something must be wrong there. Have you tried unbolting the spring arms and just having it shut on the hinges alone? Are you sure it's not hitting the latch up front and the latch needs to be adjusted?
