    Definitely dont want to over-torque it, since it only needs about 24 inch-pounds of rotational torque once pinion bearing preload is set. You also want to use red threadlocker on the pinion threads or it will back off.

    Are your tire sizes/brands all the same? Have you tried putting the truck on jackstands all around and see if that relieves whatever is binding long enough to get it to pop out of 4wd? You could pull the front driveshaft for now till you get the t-case figured out.

    There's a lot of factors at play to make differential slop impossible to determine by the tire. Spider to side gear slop, side gear to axleshaft slop, axleshaft to wheel hub slop, all that can add up. But 10 degrees on the spiders is not worth worrying about.
