WTF? Intake manifold crud

I removed my intake manifold and found the last two passages packed in rust. What does this mean?? Do I have to heap the engine? What can I do? This gets fun at some point right?

Pretty standard for an engine that the cooling system wasn't properly cared for over the years to have build up like that at the rear coolant passages. There's a sort of road block since the rear passages are blocked off by the intake and don't go anywhere. That's where your worst offenders will be. What are your plans? Are you just resealing the top of the engine? Or Pulling it all the way down? When you go back together be sure to put some Permatex ultra grey around the water ports before installing the gaskets and intake to fight off any potential leaks where it gets corroded around the sealing surfaces.

Are you just resealing the top of the engine? (Yes. I was going to replace the intake manifold. They ran a bolt through the intake body where you mount the thermostat.) Meh. Forget the extra sealant and only use Fel-Pro gaskets.

Follow the proper torque sequence and specs when reassembling. Cleaning the threads of the bolts before-hand will be a BIG help.

Make sure to thoroughly clean out the EGR ports in the intake. I know mine were plugged full of crud.

If you don't want/need the EGR, cut a piece of 1/4" aluminum and bolt it on in place of the EGR. And use a new gasket.
